To be honest i'd rather buy that and know it will fit without wasting days messing around trying to perfect filling techniques, getting it the right shape ETC ETC

i would use aeromodeling techniques personally ( covered foam wingbuild)

u mean cut it out of foam?

they use polystyrene and hotwire ? then cover it for strength (you could skin it with p40 praps) you would never lift the tailgate if it was solid filler lol

If your handy theres no reason why you cant work in a threaded rod either side so you can bolt it on?

Kingspan/polystyrene would need fibreglassed over

Or look carefully at all the other cars you ever see and try to find something that can be modified or adapted to fit.
